1. Mining and Concentration

Extraction: Vanadium is primarily extracted from vanadium-bearing ores such as vanadinite, patronite, carnotite, and magnetite. These ores are mined from the earth using conventional mining techniques.

Crushing and Grinding: The extracted ore is crushed and ground into fine particles to increase the surface area for the subsequent chemical reactions. This mechanical process helps to liberate vanadium from the ore matrix.

Beneficiation: The ground ore is subjected to beneficiation processes, such as gravity separation, magnetic separation, and flotation, to concentrate the vanadium content. The goal is to produce a concentrate with a higher percentage of vanadium and lower impurities.

2. Roasting

Salt Roasting: The concentrated vanadium ore is mixed with sodium salts, typically sodium carbonate (Na₂CO₃) or sodium chloride (NaCl), and then roasted in a furnace at high temperatures (around 850-950°C or 1562-1742°F). This process converts vanadium oxides in the ore to soluble sodium vanadate (NaVO₃).

Oxidation: During roasting, the vanadium in the ore is oxidized to the +5 oxidation state, forming vanadium pentoxide as an intermediate compound. The roasting process also helps to remove impurities and improve the purity of the vanadium product.

3. Leaching

Leaching with Water: The roasted material is leached with water to dissolve the sodium vanadate, forming a vanadium-rich solution. The insoluble residue, which contains impurities, is separated by filtration.

Purification: The vanadium-rich solution undergoes further purification steps to remove any remaining impurities. This can involve additional filtration, precipitation, and ion-exchange processes.

4. Precipitation

Ammonium Metavanadate Precipitation: Ammonium chloride (NH₄Cl) is added to the purified vanadium solution to precipitate ammonium metavanadate (NH₄VO₃). This reaction occurs because ammonium metavanadate is insoluble in water, allowing it to be separated from the solution.

Filtration and Washing: The precipitated ammonium metavanadate is filtered out from the solution and thoroughly washed to remove any soluble impurities.

5. Calcination

Calcination: The washed ammonium metavanadate is then calcined in a furnace at temperatures ranging from 450°C to 700°C (842°F to 1292°F). During calcination, the ammonium metavanadate decomposes to form vanadium pentoxide (V₂O₅) and releases ammonia gas (NH₃).
